Power Supply Enclosure Fabrication: Safety and Thermal Design

Explore the engineering and fabrication of power supply enclosures for industrial applications. Learn about electrical safety, thermal management, EMI compliance, and real-world manufacturing examples.

Introduction

Power supplies convert and regulate electrical energy for industrial equipment, and their enclosures must balance electrical safety, thermal management, electromagnetic compatibility, and mechanical protection. At Fulei Metal, we fabricate power supply enclosures for clients in industrial electronics, telecommunications, and energy sectors.

Power Supply Enclosure Design

Power supply enclosures must prevent electrical shock and fire hazards with adequate creepage and clearance distances and grounding points. Power supplies generate heat from conversion losses, requiring enclosures with ventilation openings, heat sink fins, fan mounting features, and thermal interface surfaces. Power supplies can generate EMI, requiring enclosures with conductive materials, filtered cable entries, and sealed seams. Connector mounting panels require precise cutouts for standard connector types.

Enclosure Types

Open-frame enclosures provide mechanical support with maximum airflow, used inside larger equipment enclosures. Sealed enclosures protect from dust, moisture, and contaminants with continuous welded seams and gasketed covers (IP54 to IP67). Rack-mount enclosures feature standard EIA-310 mounting flanges and front panel cutouts. DIN rail mount enclosures are compact units with snap-on covers and DIN rail clips.

Material Selection

Cold-rolled steel provides electrical safety grounding, EMI shielding, and structural protection at economical cost (1.0 to 2.0 mm). Aluminum enclosures offer superior thermal conductivity for efficient heat dissipation. Stainless steel provides long-term reliability in corrosive environments.

Fabrication Process

Our TRUMPF fiber laser cuts enclosure panels, connector plates, and mounting brackets with precise cutouts for ventilation patterns and connectors. CNC press brake machines form enclosure bodies, covers, and heat sink fins, with special tooling for tight-pitch fins. Sealed enclosures require continuous TIG welding. Power supply enclosures typically receive powder coating for corrosion protection and electrical insulation.

Our assembly team installs connectors, terminals, fans, filters, gaskets, and internal mounting hardware. Each assembled enclosure undergoes visual inspection, dimensional verification, and hipot testing where required.

Case Study: Power Supply Enclosures for a Norwegian Project

Enclosures for power supply equipment were produced at Fulei Metal in 2025 for a Norwegian industrial customer, as part of a production run of about 1,000 pieces. A power supply enclosure is usually judged on heat, and heat is a design decision rather than a material one. The enclosure has to get rid of the losses of whatever is inside it while still keeping dust and water out, and those two aims pull against each other in an obvious way – the more ventilation, the less protection. Where an enclosure is not large enough to dissipate its load passively, the answer is usually a defined mounting surface that conducts heat into the supporting structure, or a specified cut-out for a cold plate. Internal mounting plates are dimensioned to the equipment they carry and checked for the clearance needed to land a cable without trapping a finger against the base.

Conclusion

Power supply enclosure fabrication requires expertise in electrical safety, thermal management, EMI compliance, and precision manufacturing. Fulei Metal’s comprehensive capabilities make us a trusted partner for power supply enclosure projects.
