Discover how EV charging station enclosures are fabricated for outdoor electrical infrastructure. Learn about material selection, safety design, and real-world installations.
Introduction
Electric vehicle charging stations are rapidly expanding infrastructure that requires robust enclosures to protect electrical components from weather, vandalism, and public access while providing safe, user-friendly charging operation. At Fulei Metal, we fabricate EV charging station enclosure components for charging system manufacturers across Europe and Southeast Asia.
Charging Station Types
Level 2 AC charging stations provide standard charging for residential and commercial locations. DC fast charging stations provide rapid charging for highway and urban charging hubs. Wall-mounted chargers provide compact solutions for garages and parking structures. Freestanding pedestal chargers provide dual-side charging in parking lots. Ultra-fast charging stations provide 350 kW charging for minimal wait times.
Material Selection
Stainless steel (grade 304 or 316L) provides premium enclosures with decades of corrosion resistance and vandal resistance. We use 1.5 to 2.5 mm sheet. Powder-coated galvanized steel provides cost-effective enclosures with good durability and color options. Aluminum provides light weight for wall-mounted chargers. All enclosures must meet IP54 to IP66 ratings for electrical safety. Polycarbonate display windows provide impact resistance and weather protection.
Design Considerations
Enclosures must protect high-voltage electrical components from public access with secure locking and interlocked safety switches. Cable management must organize charging cables, connectors, and power wiring. Thermal management must prevent component overheating through ventilation or active cooling. Display and user interface must be accessible, weatherproof, and vandal-resistant. All external surfaces must be safe for public contact. Enclosures must withstand vandalism and weather. Aesthetic design should be modern and welcoming to encourage EV adoption. Accessibility must be maintained for all users.
Fabrication Process
Our TRUMPF fiber laser cuts enclosure body panels, doors, and mounting plates from flat sheet stock. CNC press brake machines form enclosure bodies, doors, and internal mounting panels. Component assembly uses TIG welding for stainless steel and MIG welding for galvanized steel, with continuous welds for IP-rated sealing. Surface treatments include powder coating in brand colors, electropolishing for stainless steel, and anti-graffiti coatings. Our assembly team installs hinges, locks, gaskets, cable management, cooling systems, and display mounts.
Case Study: Highway Charging Network
A European charging network operator required 300 DC fast charging station enclosures for a highway charging network. The enclosures needed IP66 ratings, vandal resistance, integrated cooling, cable management, and brand-specific design. We fabricated enclosures from 2.0 mm 304 stainless steel with powder-coated finish in the operator’s brand colors, continuous welded seams, integrated cooling fans, sealed cable entries, and impact-resistant display windows. The charging network deployment proceeded on schedule, and the operator has ordered enclosures for network expansion.
Conclusion
EV charging station enclosure fabrication requires electrical safety engineering, vandal resistance, and thermal management. Fulei Metal’s capabilities make us a trusted partner for EV charging infrastructure projects.
